Two years ago we replaced the 2 batteries on an 01 Thomas ER/Cat because they were hot, bubbling and swollen. Now it's happening again. What should we check to cure this problem?

First thing is to measure the voltage across the battery with engine running.

Operating; Seven T444Es, One MaxxForce 7, One VT365, Four DT466s, One E-450 6.0 and one Mercedes in a C2.

Anything over 14.5 volts is bad news for batteries.

If it doesn't fit, FORCE it.
If it breaks, well, it needed replacing anyway.
