 2005 IC fe and re Front End Popping Sound

We have a few 05 FE and RE buses that have a popping or snapping sound coming from the front end of the bus. These buses have the DT466, Air Brakes and Rear Air Suspension (problem is in the front only)

The sound usually happens when you are braking and/or turning. We have not been able to find exactly what is causing this. There are no loose frame or suspension bolts, Brakes are all good and we have ruled them out at this point. We have been greasing the springs bushings every 1000 miles and doing it both with weight on and off of the suspension to ensure grease is getting in.

Has anyone had an issue with the shakles hitting the shakle mount on the frame? The clearance is so small there (outside of frame end) and we will possible be taking a front end apart to further inspect this.
Also anyone having any unusual spring pin wear? All of our buses have had a 4 wheel computer / laser alingnment and all within specs. This problem has been with these buses since day 1.

We have found a large number of foundation brake springs breaking for some unknown reason. This is not the noise we have been hearin. (I will address this issue in another post in the future)

Any ideas? Help? others with the same problem?

Many of our RE's do the exact same thing. I was told by the mechanics that its the ball joints slipping and popping on turns and braking. Also, when it happens you can feel the thump through the floor.

We changed most of our fleet to urethane bushings and the popping/snapping sounds are gone. We only changed the rear pins/bushings of the front springs. Do a "search" of this site for spring bushings, several good threads on this subject.

We used these bushing kits, you also must buy an installation tool. It's expensive, and a lot of work, but worth it. We used a ball joint press to push out the old bushings.

My bus does that too and the mechanic said it was the springs moving slightly on the shackels. Whatever it is, it doesn't seem to affect anything.

one of our TC2000s do that occasionally and the mechanic says nothing is wrong
